Tiivistelmä
Tämän opinnäytetyön tavoitteena oli selvittää Sandvik Mining and Construction Oy:n Turun tehtaan kokoonpanon komponenttien tämänhetkiset laatuongelmat ja löytää niihin kehitystoimenpiteitä, joiden avulla yritys voi parantaa tuotteiden valmistettavuutta ja siten vähentää komponenteissa esiintyviä laatuvirheitä.
Työ oli toiminnallinen opinnäytetyö ja se koostui kolmesta vaiheesta. Ensimmäisessä vaiheessa analysoitiin tuotannon toimittajareklamaatioita ja SWD PES tuotannonsuunnittelutyökalun tietokannan laatupoikkeamia. Analyysin avulla osoitettiin laatuvirheiden tämän hetkinen tila ja niiden vaikuttavuus tuotantoon.
Laadun mittarina käytettiin toimittajan komponenteille osoitettuja reklamaatioita. Niiden määrää tarkasteltiin neljän vuoden jaksolta, jotta reklamaatiomäärien kehitys selviää. Oli otettava huomioon myös muut reklamaatiomääriin vaikuttavat tekijät, kuten tuotannon kasvu, tilattujen komponenttien määrä ja organisaation sisäiset muutokset. Kun kaikki tekijät oli otettu huomioon tultiin johtopäätökseen, että reklamaatioiden määrä on kasvussa ja komponenttilaatu on huonontunut.
Toisena vaiheena laatupoikkeamia analysoitiin. Analyysin aikana havaittiin, että kaikilla saman osan toimittajilla oli laatuongelmia tiettyjen komponenttien kanssa. Tästä voitiin päätellä osien valmistettavuudessa olevan ongelmaa enemmän, kuin toimittajien yleisessä laadussa. Ratkaisuna ongelmaan pyrittiin parantamaan Sandvikin omia toimintoja, jotta osat olisi helpompi valmistaa virheettömästi.
Työ rajattiin kriittisimpiin komponentteihin, yleisimpiin virheisiin, sekä niiden aiheuttajiin. Näihin toimintoihin tehtiin juurisyyanalyysi, jolla selvitettiin laatuongelmien aiheuttajat. Yleisin laatupoikkeamien aiheuttaja oli hitsausvirheet. Juurisyyanalyysissä tuli ilmi hitsausvirheiden johtuvan enimmäkseen inhimillisistä tekijöistä ja työtavoista. Toimittajien reklamaatiovastauksissa oli selvästi myös kehitettävää. Usein toimittaja ei tehnyt reklamaation aiheuttaneen ongelman syyn selvitystä.
Tietokantojen analysoinnilla juurisyyt ja niiden suurimmat vaikuttajat löydettiin. Työn kolmannessa vaiheessa suunniteltiin kehitystoimenpiteitä näihin toimintoihin haastattelemalla työntekijöitä eri vaiheista prosessia ja pitämällä osastokohtaisia palavereja, jotta saataisiin kehitysehdotuksia ja mielipiteitä monesta eri näkökulmasta. Näiden kommenttien ja ehdotusten avulla löydettiin useampia virheitä korjaavia kehitystoimenpiteitä.
Korjaavina toimenpiteinä aloitettiin projektit kuvallisista hitsausohjeista, suunnittelun yleisohjeista, laatuongelmien käsittelyn seurantamahdollisuuksista asentajille ja reklamaatiotietonnan kehittämisestä. The objective of this thesis was to find out the current component quality problems in the manufacturing of Sandvik Mining and constructon Oy Turku and to obtain development measures by which the company itself can improve the manufacturing of the products and thereby reduce the quality defects present in the components.
The work was a functional thesis and consisted of three phases. The first step involved analyzing the supplier claims and the quality deviations of the SWD PES production planning tool database. The analysis showed the current state of component quality and it’s impact on production.
Supplier claims were used as a measure of quality. Their quantity was reviewed over a four-year period in order to understand the trend of the claims. Other factors affecting the number of claims had to be taken into account, such as production growth, the number of components ordered and changes within the organization. When all the factors had been taken into account, it was concluded that the number of claims was increasing and the component quality had deteriorated.
As a second step, quality deviations were analyzed. During the analysis, it was found that all suppliers had quality problems with certain components. This suggested that there was more of a problem with the manufacturability of parts than with the general quality of the suppliers. The solution to the problem was to improve Sandvik's own operations to make parts easier to manufacture with good quality.
The work was confined to the most critical components, the most common mistakes, and their causes. A root cause analysis was performed for these functions to identify the causes of quality problems. The most common cause of quality deviations was welding errors. The root cause analysis revealed that welding errors were mainly due to human factors and working methods. There was also clear room for improvement in the suppliers' claim responses. Often, the supplier did not investigate the cause of the problem that caused the quality problem.
By analyzing databases, the root causes and their major drivers were discovered. The third phase of the work involved planning development activities for these activities by interviewing employees from various stages of the process and holding department-specific meetings to obtain development suggestions and opinions from many different angles. These comments and suggestions led to the discovery of a number of improvement actions to correct the error.
As corrective actions, projects were started on welding instructions, design guidelines, monitoring possibility of quality issues handling for mechanics, and developing the claim database.
